I have been doing this for over a year and have never had this problem.  I made a new design and saved the stitch as a .pes to the USB stick. When I place it in the machine only parts appear not the whole design. I also save it to an external hard drive .   The hard drive version is fine.  I have tried different USB sticks to no avail.
any ideas?
